There was actually a pretty funny scene in one of the earlier seasons regarding Hurley's weight. I think it was Sawyer who asked "Why are we all losing weight except you?"

As was already stated, he found a food stash and buried a lot of it for his own use and then came back in the 70's as a chef so had access to all the food.

My eyes might be deceiving me but it looks to me like the actor playing Hurley may be heavier now than he was in Season 1.

I don't think he had any kids in the other reality (plane crash reality)

There must be some connection between the two realities. They made a point about jack's scar that he had sewn up on the island and he couldn't remember "getting his appendix out".

^ Because 2004 is when Oceanic 815 originally went missing....in the Sideways universe that didn't happen, thus the story picking up with the plane successfully making it's journey to LAX airport in 2004...

Any ideas on why the flash sideways take place in 2004 and not in 2007?

Hurley was only "on-island" for 100 days before he was one of the rescued Oceanic Six....during that time, they found The Hatch, which was stock-piled with food from Dharma Initiative food-drops. And yes, Hurley was in charge of rationing the food and had his own secret stash for a while.

Once he was rescued, Hurley was living in LA for 3 years before returning to the island again. At which point he time-dropped into Dharmaville in the 70s and was given the job of cook.

But I would think why Hurley hasn't dropped any weight should be the least of our worries....Helloooooo?! Smoke Monster, Whispers, Giant Four-Toed Statue, Jacob......
